A humming pump and bone-dry pads is the most common evaporative cooler complaint we hear. Most of the time the pump has not failed at all: the intake is blocked, the sump is low, or the impeller has been coated in scale since last summer. Here is how to tell the difference, and what to match when a replacement really is needed.
Inside a Hessaire-style evaporative cooler, the water pump is the smallest electrical component and usually the first to go. It sits in the sump under 25 to 60 mm of water and lifts that water 300 to 900 mm up to the distribution spider that wets the pads. When the pads stay dry, most owners buy a new pump. Often the fault was never confirmed first, so the replacement goes straight into the same scaled, blocked, half-empty sump that killed the original.
Diagnosis takes about ten minutes and needs nothing more than a screwdriver and a bucket of clean water.
Cooler pumps are deliberately simple: a shaded-pole or brushless DC motor, a magnetic impeller, a plastic housing and a short cord. Nearly every failure traces back to one of three conditions.
Hard water deposits calcium on the impeller and in the bore it spins in. Clearance closes by a few tenths of a millimetre, friction rises and the winding runs hotter. A pump that is two seasons old and suddenly weak is almost always scaled rather than worn out.
Without water to carry heat away, winding temperature climbs fast. Units with resin-potted windings and thermal protection tolerate short dry spells; open-winding economy pumps do not.
Aspen media breaks down in service and the fibres travel with the water. Side-suction pumps draw from one face and clog easily; bottom-suction pumps draw from underneath and stay clear longer. Constant wetting and UV also make housings brittle after five to seven years, and cords fail at the gland where they flex.
Most cooler pumps returned as faulty still run. They simply no longer lift enough water to wet a full pad.
Two cooler pumps that look identical are rarely interchangeable. They are sold by wattage, but wattage says nothing about whether a unit will lift water to your pad height, fit the sump, or accept the hose already in the machine. Work through these values in order.
| Specification | Typical value | If it is wrong |
|---|---|---|
| Voltage and frequency | 115 V / 60 Hz or 230 V / 50 Hz | No start, or rapid overheating and a burnt winding |
| Rated wattage | 8 to 45 W, up to 80 W on large coolers | Underpowered pumps stall once the head rises |
| Maximum head (lift) | 0.6 to 1.2 m | The distribution spider starves and the pads stay dry |
| Flow at working head | 8 to 20 L/min | Excess flow floods the pads and carries media fibres into the sump |
| Discharge diameter | 9 mm, 13 mm or 16 mm | Adapters leak or kink the hose at the pump outlet |
| Inlet style | Side suction or bottom suction | Side suction gulps air as soon as the level drops |
| Body height and footprint | 60 to 120 mm | The pump fouls the sump lid or the float arm and will not seat |
If the old pump has no readable label, measure three things: the discharge diameter, the body height, and the vertical distance from the sump floor to the distribution spider. Match those first. Extra wattage does not solve a lift problem; the right head and outlet diameter do.
Coolers lose water constantly, through evaporation and through the bleed-off line that keeps mineral concentration down. On a 40 °C afternoon a residential unit can drop 30 to 50 mm in a single day. A side-suction pump sitting 20 to 30 mm above the sump floor starts gulping air long before the tank is empty, and every gulp costs lift and motor life.
A bottom-suction pump with a low-water-level design keeps drawing from the lowest point of the sump, so the last few litres still reach the pads. For a cooler that runs unattended through a working day, that single design choice matters more than a couple of extra watts.
None of this is complicated, and all of it is cheaper than a replacement pump.
With the pump removed, the rest of the water circuit is accessible, and faults elsewhere often mimic pump failure.
Cooler and appliance brands rarely buy a pump on price alone. Shengzhou Tianhao Aluminum Foundry has been building small submersible pumps for cooling appliances since 1999, and the questions we field from overseas brands cluster in five places.
If your Hessaire cooler is running dry, clean the intake and check the sump level before spending anything. If the pump has genuinely lost its lift, measure the outlet, the body height and the lift you need, then match those three specs. Head and water level decide whether a replacement works, not the number printed on the label.
